Casey's Hot 20 began in November 1994 as a spinoff of Casey's Countdown.
American Top 20 HAC began the same day the AC version of AT20 and AT40 did, the weekend of 3/28/98.

BTW, was the year-end chart structure the same as it is today and if not how was it?

I found the info on wikipedia, never heard the show myself. I would assume it was the same, but someone else would need to verify that.

For 1994, they only did a Top 35 yearend... since then it's been a Top 60 (I think... they may have done a Top 70 in the early years).

Just to clarify, for 1994 and 1995, they did a Top 35. From 1996 to 1998 and from 2000 to 2006, they did a Top 60. 1999 was the only year they did a Top 30.
What really varied from year to year were the extra songs or lack of them. For instance, there were no extras in 1994 and 1995 (since 35 songs fitted a 3-hour show quite well), but for the 1998 year-ender, the producers simply added a verse to some songs to "fill up the space" for roughly 10 songs per hour. For years that had extras, they either played past #1s as is the case for the past 3 year-enders, or songs that bubbled under the Top 60, like in 2003.
The only Top 70 year-enders ever featured were in 1992 and 1993 for Casey's Countdown. From 1994 to 2001, they followed similarly to CH20/AT20 before dropping to a Top 30 countdown from 2002 onwards.
